Polyolefin Elastomer Process Latitude in Photovoltaic Encapsulant Coextrusion

An ethylene-1-octene polyolefin elastomer with a melt index of 6.0 g/10 min at 190 °C/2.16 kg under ISO 1133-1:2022 and a density of 0.870 g/cm³ under ISO 1183-1:2019 is processed in a three-layer cast film configuration comprising a 0.45 mm core and two 0.10 mm skins. The extrusion train consists of 65 mm, 90 mm, and 65 mm single-screw extruders with 30:1 L/D ratios, a gear pump, and a 1,450 mm slot die with a lip gap of 0.8 mm. Barrel setpoints from feed to adapter are 160 °C, 180 °C, 200 °C, 210 °C, and 220 °C; the die is maintained at 220 °C. Melt temperature measured by an immersion thermocouple at the die inlet is 215 °C to 225 °C. Die pressure at a throughput of 380 kg/h is 105 bar to 140 bar. Capillary rheometry under ISO 11443:2021 indicates shear viscosity at 100 s⁻¹ and 190 °C between 600 Pa·s and 1,000 Pa·s, with pronounced shear thinning and a power-law index of approximately 0.52. Sharkskin is observed at the die exit when wall shear stress exceeds approximately 0.4 MPa; the onset corresponds to a critical throughput of 425 kg/h for the 0.8 mm lip gap and a skin-layer melt temperature of 225 °C. The process window is therefore bounded at the upper throughput by melt fracture and at the lower throughput by backflow in the gear pump causing residence time extremes above 180 s.

What Limits Premature Crosslinking During Peroxide-Containing POE Encapsulant Coextrusion?

When the same melt stream is processed with a peroxide masterbatch containing 0.30 wt% dicumyl peroxide and 0.50 wt% triallyl cyanurate, the die exit temperature window narrows to ±5 °C around 215 °C. Dicumyl peroxide has a half-life of approximately 1 h at 135 °C and approximately 1 min at 171 °C; at the observed die-inlet temperature of 220 °C, decomposition is so rapid that gelation can occur within a die residence time of 90 s. Field observations on a 90 mm single-screw line show that a 5 °C upward deviation from 220 °C increases gel count from below 10 particles/kg to above 100 particles/kg within 45 min of continuous operation. The screw for the peroxide-containing layer uses a shallow metering depth of 3.5 mm and a compression ratio of 3.2:1 to minimize shear work; nevertheless, screw speed above 35 rpm raises melt temperature by 3 °C per 10 rpm due to viscous dissipation. A reciprocating screen changer with 100 mesh screens is installed but is bypassed during start-up because the residence time in the screen changer adds 45 s to the peroxide thermal history. Purge protocol for temperature excursions above 225 °C requires a transition to a low-MI linear low-density polyethylene with a melting point of 125 °C and a throughput of 150 kg/h for 20 min before reintroducing the POE melt.

Maintaining interfacial stability between a 6.0 g/10 min core and 2.0 g/10 min skins requires matching the apparent shear viscosity at the average wall shear rate of the coextrusion feedblock, estimated at 75 s⁻¹. When the skin-layer viscosity exceeds the core viscosity by more than 40% at this shear rate, the lower-viscosity core is observed to encapsulate the skin within 300 mm downstream of the feedblock, producing uneven layer distribution and a change in the final film thickness of ±0.03 mm. A gear pump is operated at a differential pressure of 20 bar to damp the viscosity mismatch; lower differential pressure destabilizes the interface and produces wave-like defects with a wavelength of 12 mm at the die lip. The skin formulation contains 1.5 wt% vinyltrimethoxysilane and 0.08 wt% dibutyltin dilaurate; moisture content in the compounded skin pellets must be held below 250 ppm by 60 °C desiccant drying for 4 h when ambient relative humidity exceeds 60%, measured by ISO 15512:2019. Failure to pre-dry results in premature silanol condensation in the extruder vent port, causing a rise in melt pressure from 95 bar to 125 bar and gel streaks at the die exit within 15 min.

Surface Tack Development in POE-Encapsulated Modules Without Crosslinking

Surface tack on the as-cast film is measured with an adhesion test based on ASTM D1876-08 using a 180° peel at 300 mm/min; uncured POE films typically show a tack value to float glass below 5 N/15 mm unless a silane primer or polar co-monomer is present. In a module lamination trial using a 150 °C vacuum laminator for 15 min, the POE film without peroxide or silane grafting develops a peel adhesion to glass of 8 N/15 mm after thermal compression, but this value falls to 3 N/15 mm after 1,000 h damp heat at 85 °C and 85% relative humidity under IEC 61215-1:2021. To improve adhesion, the glass surface is treated with a methacryloxypropyltrimethoxysilane primer at 0.5 wt% in isopropanol; this raises the initial peel adhesion to 35 N/15 mm but adds a drying operation at 80 °C for 10 min. The lamination cycle for POE differs from EVA: because POE does not generate acetic acid, the vacuum pump and chamber are subject to lower corrosion, but POE requires a higher setpoint of 155 °C to wet textured glass within the 15 min cycle. Sticking of the encapsulant to the laminator release film is controlled by incorporating 0.10 wt% erucamide in the skin; above 0.20 wt%, the amide migrates to the glass interface and reduces peel adhesion by 25%.

When Silane-Grafted POE Replaces Peroxide-Cured EVA in a 1,200 mm Cast Film Line

In a 1,200 mm cast film line originally qualified for EVA, replacing a peroxide-cured EVA with a silane-grafted POE requires a reduction in die temperature from 230 °C to 210 °C because the vinyltrimethoxysilane grafting reaction and subsequent condensation are accelerated at higher temperatures. The line uses a chlorinated polyethylene backing roll at 30 °C; POE sticks to the roll unless the roll surface is modified with a plasma-deposited fluoropolymer release coating. At a line speed of 12 m/min, the sag length of the extrudate between die and chill roll is 15 mm, and the web tension is maintained at 18 N per 1,200 mm width. The silane-grafted POE film is stored on cores with an interleaf of polyethylene and conditioned at 25 °C and 50% relative humidity for 14 days before lamination to allow moisture-induced crosslinking to reach a gel fraction of 60–80% under ASTM D2765-16. Published data on humidity-controlled storage for this specific grafted POE configuration is limited; however, industrial practice follows a 14-day conditioning step to stabilize crosslink density. Avoid combination with amine-based additives because residual amine accelerates silanol condensation, producing premature gel particles in the die lip region. The film's volume resistivity is measured under IEC 62788-1-2:2016 and must exceed 1.0 × 10¹⁴ Ω·cm after 85 °C/85% RH damp heat exposure for 1,000 h.

During extended runs exceeding 48 h, silane-grafted POE shows die lip plate-out consisting of condensed silanol oligomers and low-molecular-weight amide slip agents; the die lip is cleaned every 8 h with a brass scraper and a polypropylene purge compound at 180 °C. Edge trim from the cast film is reintroduced into the core layer at a maximum of 15 wt% when the reclaimed material has been cryogenically ground to 2 mm flakes; above 15 wt%, gel count measured by a 60 mm single-screw rheometer increases from 20 particles/kg to more than 80 particles/kg due to repeated silane condensation. The coextrusion line is operated with a nitrogen blanket over the feed hopper of the skin extruder, maintaining an oxygen concentration below 5% by volume to limit thermo-oxidative chain scission; without the blanket, melt flow index drift exceeds +0.8 g/10 min after 6 h. The extruder vacuum system is set to -0.08 MPa gauge on the 90 mm core extruder and -0.06 MPa gauge on the 65 mm skin extruder, with vent port temperatures not below 180 °C to avoid volatile condensation. No further processing condition is specified for edge trim reintroduction beyond 15 wt% because the resulting gel count and die pressure fluctuation exceed the operating envelope.
